In early 2014, I received one of my most challenging e-mail requests from a shop foreman of a Honda dealership. Needless to say, these failures were becoming very expensive for the Honda dealer, which was the port of last resort for the Honda Civic’s owner. One week later, the vehicle was towed in with a loss of power, CEL on and a P1607 code indicating an internal PCM failure. At this point, I suggested rounding up the usual suspects, one of which might be that the alternator was intermittently overcharging the battery. The best method for capturing intermittent excessive voltage or voltage spikes is to display the system charging voltage on a labscope. After replacing the failed PCM, the technician found that the charging voltage was above 15.5 volts.
Returning to the voltage spiking issue, the technician replaced all ignition coils, fuel injectors, sensors, main ignition relays, battery and failed PCM with known-good parts.
The failed PCMs transferred the symptom of the flashing immobilizer light when installed in another vehicle, which lead me and the technician to believe that the fault was with the PCM.
At this point, I’d like to interject that I’m not a Honda specialist — not because I haven’t serviced my share of Hondas — but because the Hondas that I’ve serviced were very reliable vehicles that never had major electronic issues. The DC power emitting from the battery pack is channeled through an inverter that regulates the electric current between the motor generators and the high-voltage battery.
This current flows both ways because not only does the battery power the motor generators that move the car, but the motor generators charge the high-voltage batteries when you release the throttle.
For ease in identification, any electrical cable that carries the 276-volt current is colored orange. Put on insulated gloves, then remove any covers that will impede access to the high-voltage service plug located in the hatchback area of the vehicle.
Before touching a bare high-voltage terminal, use an electrical tester (voltmeter) to ensure that the terminal is not charged with electricity. Note: If the rear of the vehicle cannot be accessed due to collision damage, the high-voltage system of the Prius can be disabled from two access points under the hood. After servicing the high-voltage system, you’ll need to address a few things before reinstalling the service plug. Make certain the high-voltage terminal screws are firmly tightened to the specified torque. Reinstall the service plug and reconnect the cable to the negative terminal of the auxiliary battery.
The battery module has four built-in thermistor-type temperature sensors, and a PTC (positive temperature coefficient)-type temperature sensor for each cell. High-voltage DC circuits such as the battery module, junction board, PCU (Power Control Unit), etc.
The motor is a DC brushless type located between the inline, 3-cylinder, SOHC, 12-valve engine and the transmission. This service manager had read a column I’d written on PCM diagnostics for ImportCar and was asking my opinion about why three PCMs would consecutively fail on a 2002 Honda Civic equipped with an automatic transmission with 137,000 miles on the odometer. The first repair visit was for a no-start complaint with the Check Engine Light (CEL) on and immobilizer key light flashing. After testing power and ground circuits, the technician replaced the new PCM with another as prescribed in Honda service information. Of course, the technician’s problem was that a third PCM would need to be installed to get the engine and electrical system operational. Another source of voltage spikes are failed diodes in the air conditioning compressor clutch and similar high-amperage circuits.
The engine then ran for one hour and 45 minutes before it died, with the CEL illuminated and immobilizer light flashing.
The most common electronics problems that I encountered were ignition module failures on the early models and a few false P0420 catalytic converter trouble codes on later models that needed reprogramming to correct.

And because some technicians in rural areas and various towns also serve as community firefighters, much of this information will be useful to them should they come across a hybrid involved in an accident. Both Honda and Toyota have readily available service precautions that you need to read and carefully follow before you work on one of their hybrids. Some shops may already be providing routine scheduled maintenance to this and other hybrid vehicles. It actually converts the DC from the battery pack into alternating current (AC) three-phase power.
The braking action of the motor generator when you release the throttle is what charges the battery.
Any orange-colored cable should be avoided until the high-voltage electrical system has been disabled.
Doing this will eliminate the chance that someone else will re-energize the high-voltage system of the vehicle. Also, Toyota recommends using vinyl electrical tape to insulate any disconnected or exposed high-voltage terminal or connector. One point is the relay junction point located under the vehicle hood along the lower cowl panel.
In addition to providing assist to the engine, the motor starts the engine and it acts as a generator to recharge the battery. The MCM determines the amount of assist and regenerative power needed by communicating with the BCM (Battery Condition Monitor) module to prevent excessive battery drain and to prevent battery overcharging.
In addition to powering lights, audio and temperature-control systems, this battery also powers the control systems for the high-voltage battery module. Orange-colored cables should be avoided until the high-voltage electrical system has been disabled. Next, secure a tag to the switch cover plate stating the position of the high-voltage battery switch. What this means is that if the cells are ruptured, you’re not going to neutralize the electrolyte with a soda water solution. Like the Lexus, Toyota and Ford SUVs that will get hybrid systems, the Vue is based on a car platform.
In general, a charging rate exceeding 17.0 volts will begin burning out light bulbs and ruining system electronics like radios and PCMs. The PCM wiring was then tested with a breakout box to make sure that no internal wiring harness shorts were present and that all power circuits were operating at correct voltages. Lead-acid batteries use a liquid solution while dry cell, gel cell or absorbed glass mat (AGM) batteries use a liquid suspended within a solid medium.
Each factor emits a greater mechanical resistance and that translates into electrical resistance within the starter system. When subjected to cold temperatures, the battery becomes cold-soaked, inhibiting electron flow inside the electrolytic solution.
Of course, this doesn't apply when choosing a lightweight battery since, in order to see a weight advantage, the battery will have just a fraction of a stock battery's CCA rating. Like we said, batteries and cold weather don't get along so the rating represents the extreme. In other words, a car may need a certain number of cranking amps to start at 0 degrees F, yet this number is only 60 percent of what the battery's actual rating is at normal temps. Practically speaking, any battery rated over 130 CCA will start such examples perfectly well in daily driving situations. For example, a 50Ah battery can power a 1-amp device for 50 hours, continuously, without being disconnected or recharged.


This resting Civic would run completely dry in 4,000 hours, or about five and a half months.
Likewise, charging a battery too much or too often will result in similar consequences, only manually.
When left uncharged for long periods of time, the shed lead goes into solution, forming a lead sulfate buildup that collects on the surface of the plate and further inhibits electrical production. Braille units, which maintain 12 volts at 2 amps and claim to extend battery life, are just one example.
Sure, there're lighter ones but, even better, we can take a lighter one and move it to a more suitable location. Removing heavy items like batteries from the engine bay and placing them out back can provide greater balance and handling.
However, hybrid vehicles, with their high-voltage electrical systems, need to be approached differently when servicing their motor and engine systems. Insulated gloves rated for 5,000 volts and certified to 1,000 volts must be worn whenever touching any high-voltage part of the Prius. Following these vehicle makers’ recommendations should help reduce the chance of personal injury.
The company unveiled a hybrid version of its Lexus RX series luxury sport-utility vehicle in January at the Detroit Auto Show. Following Honda service information concerning no communication, the technician replaced the PCM with a known-good unit and reprogrammed the immobilizer. After about 60 minutes at idle speed, the engine suddenly raced to 3,500 rpm and then stalled and wouldn’t restart. Amperage draw checks were made on all actuators to ensure that none were drawing excessive amperage. Such a concept is not new since there's scarcely an aspect of vehicle performance that can't be improved upon by mass reduction. Smaller batteries contain less lead and are therefore lighter but are less capable of discharging electricity. When a battery is connected to a circuit, electrons transfer between the plates, flowing electricity through the circuit to perform work.
It also promotes a sulfate barrier forming on the lead plates, which translates to higher internal resistance within the battery. A certain amount of internal resistance is needed in order to keep the chemical reaction in check. A battery's capacity is reduced roughly 35 percent when subjected to a temperature of 32 degrees F, for example. As such, when choosing a car battery, consider not just the CCA rating but also the intended climate. So, the time it takes for a battery to drain depends on whether or not there's an excessive parasitic draw. Compare that with an Odyssey PC545 that is rated at 13 Ah and will die in about 1,300 hours, or almost two months.
Over-activating a battery's cells can cause its plates to corrode, severely shortening its service life. The lead sulfate crystals are difficult to break up during charging and can permanently impact a battery's well being.
Without a proper, sealed battery box, relocating the battery inside the car can be a hazardous modification. Such brackets are designed specifically for use with Odyssey PC680 and NRGCELL slim batteries, providing a direct bolt-in solution for the DA, EF, even the BB6 Prelude. The Japanese automaker will call the car the RX 400h, and said it also is considering either building a hybrid version of its best-selling Camry sedan or second-generation Tundra full-size pickup, due in 2005. Although the vehicle does not yet have a launch date, it would bring to three the number of hybrids in Honda’s lineup, with one more being considered in the pipeline. Indeed, a major reason why Hondas are such great cars is its favorable power-to-weight ratios. So it becomes important, before choosing a lightweight battery as a means of performance gains, to better understand them and their implications.
Likewise, in a car that has been modified in such a way that resistance has been reduced a smaller battery can be used. Choosing a battery with low internal resistance is advantageous but a good rule of thumb is to use a battery warmer when you know it's going to get cold. Keep in mind though that you can forget about starting that Civic once below 10 volts and 12-14 days is just about the maximum any lightweight race battery should remain connected to a non-operating vehicle. Generally speaking, temperatures above 100 degrees F should be avoided and compact, sealed batteries should never be charged above 2 amps.
Caution must be taken since most of these are sealed types, which means they cannot easily vent their hydrogen gases, resulting in overheating or explosion if charged at high rates.
Battery conditioners cycle the battery in a way that helps break up lead sulfate crystals, helping recover life from a previously dead battery, in addition to adding to and maintaining its charge. Two main considerations must be given credence before battery relocation can be planned: first, how to route the power cables and second, addressing hydrogen fumes.
Luckily, typical batteries that enthusiasts opt for are sealed units, meaning acid and gas can't escape. This is flammable – especially in a confined space like the trunk, where the high-voltage battery is located. Removing interior bits and swapping items for lighter equivalents has become standard procedure, but only recently have we seen the compact, lightweight battery go mainstream. It's for this reason the CCA rating was developed-to define a battery's ability to start an engine during cold temperatures. A lightweight, low CCA battery can be used the rest of the year in cases like these and hooked up to a battery-conditioning device the remainder of the time, but don't always take the CCA rating at face value.

In fact, daily drivers can expect lightweight batteries to last anywhere from three to five years, even longer when properly maintained. When the litmus paper turns blue, this indicates more boric solution should be sprayed on the spill (a spray bottle works well).
